Costly Unit-Conversion Mix-Ups

A recipe that flops, a cut board that's the wrong length, a dose that's off: most unit mistakes are just annoying. Get a unit conversion wrong in a spreadsheet and you get an ugly number. Get it wrong in the right context and, twice in recent history, you get a wrecked spacecraft or a plane gliding dead-stick to an emergency landing.

The $125 million metric mismatch

In 1999, NASA's Mars Climate Orbiter disintegrated in the Martian atmosphere because two teams working on the same spacecraft used different unit systems for the same calculation. Lockheed Martin's navigation software, built by the contractor, output thruster performance data in pound-force seconds (an imperial unit); NASA's ground team, operating the spacecraft, fed that number into their software assuming it was in newton-seconds (the metric unit specified in the mission's own interface requirements). The resulting navigation errors compounded over the nine-month cruise to Mars and put the orbiter roughly 100km closer to the planet than planned during orbital insertion. Close enough that atmospheric stress destroyed the $125 million spacecraft. The failure review board's finding wasn't that anyone did the math wrong; it was that one team never converted at all, because nobody caught that the two systems weren't speaking the same units.

The Gimli Glider

In 1983, an Air Canada Boeing 767 ran out of fuel at 41,000 feet over Manitoba because of a unit conversion error during refueling, Canada was mid-transition to the metric system, and ground crew calculated the fuel load using the wrong conversion factor between pounds and kilograms, roughly halving the actual fuel loaded compared to what the flight needed. With both engines out and no power for most instruments, the crew glided the aircraft to an unpowered landing at a former military airbase in Gimli, Manitoba, that one of the pilots happened to know from his own Air Force background. Repurposed that day, unknown to the crew, as a drag strip with a race in progress. Nobody died, and the aircraft became known afterward as the "Gimli Glider." Investigators traced the root cause specifically to confusion during the metric transition over which conversion factor the fueling calculation was supposed to use.

Both failures share the same root cause: not a hard calculation done wrong, but a silent assumption about which unit a number was already in. That's the same failure mode behind a ruined recipe or a miscut board at home, just with the stakes turned way down, which is exactly why checking a conversion instead of assuming it costs almost nothing and catches almost everything.

Why the US still measures in a different system

The metric system dates to revolutionary France in the 1790s, designed explicitly as a rational, decimal-based alternative to the patchwork of local units in use at the time. Most of the world converted through the 19th and 20th centuries, often as a mandatory government-led switch. The UK's transition, for instance, was compulsory and government-driven. The US Metric Conversion Act of 1975 took the opposite approach: it declared metric the "preferred" system but made adoption entirely voluntary, and outside science, medicine, and some manufacturing sectors, that voluntary approach mostly didn't happen. The US remains one of the few countries. Commonly listed alongside Liberia and Myanmar. Where imperial units dominate everyday life, which is exactly the condition that makes unit-conversion errors at team or system boundaries more likely, not less.

What to actually do with this

If the goal is avoiding a one-off mistake at home, the fix costs nothing: convert the number explicitly and sanity-check it against a second source before you cut the wood, adjust the recipe, or send the number along, rather than trusting a half-remembered conversion factor. If the goal is avoiding the kind of failure that took down the Mars Climate Orbiter, the fix is procedural rather than personal: never let a number cross a team or system boundary without an explicit, labeled unit attached to it, because both disasters above happened specifically at the handoff between two groups who each assumed the other was speaking their unit.
